I guess, after 1 week, you would get better response if you post your issue at EaseUS forum.
Even when I replaced my iPod Hardisk, with a brand new Toshiba 80GB hardisk, I just need to connect it to iTunes and Restore, iTunes will format it in FAT32 or HFS+, there is no prompt for cluster or patition size, iTunes handles everything.

I'm happy to say that I repartitioned the drive this weekend. So far (knock on wood) it's working fine.
I can strongly recommend EaseUS Partition Master!
It allowed me to select 100 GB of the drive (the surface test starting failing just a bit beyond that point), specify the partition as primary and FAT32 reformat it. I used the default cluster size, I believe it was 64K.

Using an iPod Classic 6th gen 80 GB, it has stopped syncing more than 200-300 MB of data and then itunes crashes. This looks like the problem in hard drive only, because i have seen and tried all the other suggestions available on net, it is not working.
I had some questions about the partitioning method you mentioned:
How do you do the surface test? By running command promt and typing chkdsk \R <device letter>: right? Actually it is not showing any error in my disk. So I dont know how to arrive at a certain point (70% in your case). Any suggestions?
