Boot into Safe Mode, Mac OS X: Starting up in Safe Mode, and first create a PDF file of the book as described in this Apple Document, iPhoto '11: Preview a book, card, or calendar before you order or print it.
Proof the book with the PDF file before ordering. Then order the book while in the Safe Mode.
Keep the PDF file to compare with the printed copy when you receive it.

Have done all of this already - tried again tonight in safe mode and this time I don't even get to assembly before iphoto closes unexpectedly and issues error message.

Same thing still happening - I've followed all the instructions above, I have even gone back to changing the theme of the book and still it won't upload after assembling, and when I try in safe boot, iphoto closes 'unexpectedly'
I've looked through the report and it seems this is the problem -

any ideas what an 'uncaught exception' is?

No. Sometimes the crash reprot will indicated a missing file but generaly the carsh reports are a mystery to me.
