I have to now upgrade my 80GB ipod classic because of storage.  I want to make sure a new Ipod 160GB will deliver the same quality as my 80GB.  The temporary Nano I've been using has been dissapointing.

I've found the same issue , apple are very tight lipped on this issue !.

Tech support no help , but every knows its there.

Do we simply just take our devices back as they are not at all living up to expectations ?

I really think it's more than just volume.  The quality is so much better on my classic 80GB.  I now have to fork out $250 for a 160GB.  I don't like the touch (too expensive), I don't need the games and touch screen, but need the larger GB storage.
