My machine passed the hardware test no problem, but when I attempt to repair the Mac HD using Disk Utility from the Install CD, I get this message:
Checking extents overflow file
invalid key length
volume check failed
Error: The underlying task reported failure on exit (-9972)

You either need stronger software then Disk Utility, such as Disk Warrior or reformat the disk to get rid of that error.
Either way I suggest you backup first.

Thanks for your reply. I have done an "archive and install" re: the system files a few times already. Reformatting the disk -- is that an "erase and install"?
In Disk Utiltiy select the disk and then the Partition tab. Select the same number of partition you currectly have and then type in the same names. This wil cause a complete new directory to be written to the disk which should solve your problem for you.

Yes. It is only possible to reformat the system disk when you are booted from another disk, So booting fromt the Install CD is the way to go.
