I just came across the same issue. Changing to US Letter Borderless etc. didn't work, so here's what I figured out.

It works for those looking to export as PDF (eg. to sign something and send it back), but it may not be the be solution for those looking to print the file due to custom sizing.

  1. Double click and open the email in a new window
  2. Click the print button at the top right corner of the email or File > Print

3. In the drop down menu for 'Printer Size' select 'Manage Custom Sizes'

4. Click the ' + ' button to add a custom size, name it whatever you want

5. In the drop down menu on the right hand side, for 'Non-Printable Area' select 'User Defined'

6. Change all the margin sizes to '0 mm' and adjust the 'Paper Size' dimensions (Width: 250 mm, Height: 380 mm worked for me).

7. Press Ok and see how it looks in the print preview (you can go back and readjust the Paper Size dimensions until it fits)

8. Once you're happy with the preview, click the drop down menu in the bottom left corner which usually says 'PDF' and select 'Save as PDF' in a location of your choice

And voila! An email exported as a PDF.

I'm sure there's other ways of doing it but hopefully this helps! :)

Thank you so much for that, very helpful.

I had to get this done quickly so after numerous attempts and paper size adjustments to no avail - I went to 'reply' to the emails concerned, that way it gives the opportunity to re-arrange the text, so I manually adjusted all the line character lengths, and tested it each time in pdf export to see the difference . Eventually I managed to convert to PDF with all text showing . What a pain in the A**E!

Ah! I'm sorry, that does sound like a pain. Good ol' technology, so useful yet so frustrating at times.

In addition to my previous solution, you can also save the email as "Rich Text Format" (.rtf)

Open this .rtf format, make any adjustments and 'Export as PDF'. Depending on the email format, sometimes this work, sometimes it doesn't. But you're most welcome! Wish I could've helped sooner.

Hi CT Thanks for reply - the same across the board - havent tried in safe mode but no 3rd party apps being used, only safari, apple mail, with its own converter to export asPDF and preview app.

As you can see if you search this problem has been going on for some years, Im not the only one. Apple unfortunatly has done nothing to sort it, (and numerous other faults) The problem appears to be the Mail built in pdf converter - It does not re-size to fit standard A4 page - (Same with printing!) It attempts to copy the full email text (with or without photos) as it is originally written size (which can be A1 ! .

Please try it for your self - type a long line of text in an email and pdf it. - its a real pain when needing an exact copy of a thread.

Hi all, same problem here using Catalina 10.15.4.

Part of the problem is that print appears format the mail as an image, not a document; see image below. Note the scroll bar. This is part of an e-mail saved using print to PDF. A hardcopy looks the same.

The other part is that the print formatter somehow resizes the body to extend too far to the right, as noted by others.

Page breaks aren't handled well either.
