I am the author of the post that Sarkastik referred to ( http://macnewbie.wordpress.com/2006/06/26/battle-of-the-bulge/) and the tech on the phone also asked me about excessive heat coming from the MacBook...

I have the CoreDuoTemp utility and the regular operating temperature of mine is between 50 and 75C (average of about 60). Thats pretty hot but apparently it is within the normal operation until it goes over 95C. I am glad mine doesnt go that high 🙂

I have a replacement battery now but if this happens again then I am going to ask that the machine is looked at or replaced because I think heat may be causing the bulging issue.

I have experienced the same problem with case bulge, but above the release button on the front. There is also a slight gap between the plastic strip and the lower case.

Apple has informed me that it is a "minor cosmetic issue" that does not affect the performance of the machine and is, therefore, not something they will deal with. This is after putting a new case on twice, ruining hte screen the second time! They did replace the screen; however.

The first product specialist to give me that news threatened to hang up, because I said, "I'm starting to feel like I shouldn't have purchased this **** thing". When I spoke to a second product specialist, I was told that his MacBook Pro had some problems such as an uneven trackpad and an escape key that was lower than the other keys, etc. He said that they couldn't expect perfection, or these computers would be far more expensive. He further stated that there was no way to tell whether a new one would have some problem, too, such as missing screen pixels, etc.

Suffice it to say that in spite of my having purchased Macs for my company since 1989, my waning satisfaction with a product that didn't look like the others at the local store was not sufficient to replace or properly repair the cosmetic issue.

I hope you have better success, as my concern remains that something may catch on the protruding edge and cause more problems down the road.

Good luck with yours, and sorry Apple, but I'm feeling pretty disillusioned with company response to old customers!

mine's the same week as yours, etc. i have a tiny bulge (and i do mean tiny) on the left side of system near expresscard slot... the top of the siding has kind of bulged a little bit (hardly noticeable at all) but still, it always bothers me... have you had any success with apple replacing your mbp? if it gets worse, i might call them.
