what format does a wav file have to be converted to play on a car usb stick

Are you sure that WAV files are supported? WAV are basically raw CD quality audio - they generally do not support ID3 tags (metadata for artist, title, artwork etc). They are also many times larger than MP3 or other compressed formats.

Use iTunes to convert to MP3 files or AAC

iTunes 11 for Mac: Choose import settings


You probably want to clean out invisible files if your FAT formatting, otherwise you may get a lot of ._filename junk in the file lists…
