Under warranty no, it won't cost you anything, presuming of course that you are working with Apple or an authorized Apple service center. Apple may choose either repair an iPhone when a defect arises or replace it, at their discretion. Often if a repair is attempted and fails Apple will indeed replace the iPhone. In such a case you will not be charged.
